    Why Electric Cars Are Harder to Repair After an Accident

    High voltage batteries, specialist tools and strict safety rules make EV body repair a different job entirely. Here is what a properly equipped repairer needs, and why it matters for your car.

    More than a million electric cars are now on UK roads, and a growing share of the accident damage coming through bodyshops involves them. On the surface an EV bumper scuff looks like any other bumper scuff. Underneath, it is a fundamentally different job, and a repairer without the right training and equipment should not be touching it.

    The high voltage battery changes everything

    A modern EV traction battery stores energy at anything from 400 to 800 volts. For context, UK mains electricity is 230 volts and demands respect. A damaged high voltage system can deliver a lethal shock, and it can stay live long after the car is switched off.

    Before any panel work, welding or refinishing can start, the high voltage system has to be safely shut down, isolated and proven dead following the manufacturer's exact procedure. That process alone requires:

    • Cat 0 and Cat III rated insulated tools and gloves, tested and date stamped.
    • Voltage testers and proving units rated for the system being worked on.
    • Insulated rescue equipment, including a rescue hook, so a technician can be pulled clear safely.
    • Physical barriers and signage to keep the vehicle in a controlled area while it is live or its state is unknown.

    A crashed EV is a different risk to a crashed petrol car

    Impact damage near the battery pack introduces risks a conventional repair never does. A cell damaged in a collision can go into thermal runaway hours or even days later, which is why industry guidance requires damaged EVs to be risk assessed on arrival, quarantined where necessary and monitored rather than parked nose to tail in a full car park.

    A responsible repairer will have a quarantine or isolation area, thermal monitoring or imaging equipment, and a written procedure for what happens if a pack shows signs of heating or venting. These are not optional extras. They are the difference between a controlled repair and a workshop fire.

    Structural repair is not the same either

    EVs make heavy use of aluminium, ultra high strength steel and structural battery housings, partly to offset the weight of the pack and partly for crash protection around it. That has real consequences in the workshop:

    • Aluminium needs a separate working area and dedicated tooling. Dust from aluminium grinding contaminates steel repairs and vice versa, so most approved bodyshops run a segregated aluminium bay.
    • Welding and pulling near the pack is restricted. Manufacturer repair methods specify where heat can be applied, where it cannot, and when the battery must be removed entirely before structural work begins.
    • Battery removal needs specialist lifting tables. A traction battery can weigh 500 kilograms or more. Lowering and refitting one safely requires a dedicated battery lift and trained staff, not a transmission jack and optimism.

    Electronics, sensors and calibration

    EVs sit at the leading edge of driver assistance technology. Radar, cameras and ultrasonic sensors are packed into bumpers, grilles and windscreen surrounds, and any repair that disturbs them requires diagnostic scans before and after the work, plus static or dynamic calibration to the manufacturer's specification. A bumper repair on a petrol car is paintwork. The same repair on an EV is paintwork plus a calibration appointment, and skipping the second half leaves safety systems that may not work when they are needed.

    Training: the part you cannot buy

    Equipment is only half of it. Technicians working on EVs should hold recognised high voltage qualifications, typically IMI TechSafe accredited training at the level appropriate to the work, from awareness for valeters and drivers through to live working for senior technicians. Refresher training matters too, because systems and manufacturer procedures change quickly.

    What this means when your EV is damaged

    The extra equipment, segregation, training and safety time is why EV repairs can cost a little more and take a little longer. It is also why the cheapest quote is not always the right one. Before you book, ask the repairer three questions:

    • Are your technicians high voltage trained and TechSafe registered?
    • Do you follow the manufacturer repair method for my exact model?
    • Will you carry out pre and post repair diagnostic scans and any calibration needed?
